iMac will not boot past progress bar

i have been trying to fix my sister-in-laws 20 inch iMac (10 years old). It would start in recovery mode and everything checked out ok with disk utility. But trying to boot up normally the progress bar would get about a third of the way then stop. The hard drive had only 9% free space so I cloned it to a bigger drive. It still starts up in safe mode from the cloned drive but will not get past the progress bar on a normal boot.

As I have the original drive and a time machine backup I thought Id start with a fresh system. On reboot the voice over assistant starts telling me how to use voice over but the screen still shows the same grey Apple logo and the progress bar doesn’t go any further than normal. The fact that it boots in to recovery mode and also boots in to safe mode suggests to me that the hardware is working properly. I have zapped the NVRAM and installed a new backup battery. Is there anything in the hardware or firmware that I can reset to get over this issue? It’s almost as if the video doesn’t remember how to get past the startup screen.

If you still have the original install discs that shipped with the computer I would suggest running Apple Hardware Test in extended mode 2-3 times back to back. I suspect a HD failure.

Thanks for the suggestion. Unfortunately the original discs are no longer available. However, I have run the full suite of the latest version of tech tools pro and all the hardware has passed with flying colours. I have already replaced the hard drive. The fact that it boots in safe mode suggested to me that it must be a problem with the installed system. However a new hard drive and clean system still hasn’t resolved it. One thing I neglected to mention, if it’s significan, is there appears to be no connection to the built in speakers. Before I reset the NVRAM there was no startup chime. Then after starting in safe mode, although there was a chime, checking the sound preferences in system preferences shows no option for built in speakers. When checking the logs in console to try and determine at what stage the boot fails, there was a reference to “volume” around the time it hangs.

Please post an EtreCheck report of your system. We can then look for obvious issues. Please click the link, download the app and run the report. Once you have the report, please copy and paste it as your reply to this post.

Sorry for the delay in replying. I have run EtreCheck but obviously I can only run it when booted in Safe Boot so I don't know how much use it will be. Please see report below:

EtreCheck version: 3.4.4 (448)

I should also add that I have a complete backup of the original hard drive along with a time machine backup. I have installed a different hard drive, initialised it and installed Yosemite on to that new drive. I have set up just one user account and have installed no additional software (other than now having installed EtreCheck) and yet the machine still fails to get past the same point of the progress bar if I try to boot normally. It boots in safe mode and boots in to recovery mode and even boots from and external hard drive. It boots from the tech Tools Pro Protogo drive I created too. With no third party software installed I can't see what would cause it fall down during startup.
